AD 2000-01-16: Why Twin‑Cessna Exhaust Systems Demand Deep, Repetitive Inspection

The Story: Twin-Cessna exhaust systems operate in a harsh environment. Because the turbocharger is rigidly airframe-mounted while the engine moves on shock mounts, the exhaust system must absorb constant motion. As slip joints stiffen with age, vibration loads migrate into elbows, Wye ducts, and V‑band joints, prime locations for fatigue cracks. Many of these parts sit deep in nacelle and bulkhead tunnels, invisible unless the tailpipes are removed and the system is pressure‑tested.

The Risk: A hidden leak can burn through aluminum engine-mount beams or overheat cross-feed fuel lines. In models without cross-feed shutoff valves, an engine fire cannot be starved of fuel. This AD was issued because "surface-level" inspections were failing to catch these defects, leading to multiple catastrophic accidents.

Tasks:

• 50 hr. TIS / 30 days whichever occurs later: Remove tailpipes; inspect elbows, Wye ducts, slip joints, tunnels; repair any leaks or cracks.*

• Slip joints: Verify free movement; stiff joints drive cracks downstream.

• 12 months: Full access + pressure test (tailpipes removed); inspect tunnels and V‑band flanges.

• 500 hr. TIS: Replace all multi‑segment V‑band clamps; replace earlier if worn or heat‑damaged.

• 2,500 hr. TIS/ 12 yr: Remove system from slip joints aft; send to FAA‑approved exhaust repair facility (inlay repairs only).

• Damage found: Repair or replace before further flight.

• Reinstallation: No preload or forced alignment; stressed assemblies have failed despite clean inspections.

• Repairs: Use only approved methods; no patch‑welds; replace any distressed component during reassembly.

*Special note: The 50 hr interval in some cases is too much; we’ve seen these fail within 35 hours after inspection!

Why It Matters: Exhaust leaks on these aircraft don’t stay small; they burn through engine beams, heat cross‑feed fuel lines, and can create fires that cannot be shut off in flight. The history behind this directive shows that several serious events occurred after inspections were signed off but not performed to the required depth, allowing hidden cracks to grow until they became catastrophic.
