Picture this: a piece of hardware breaking loose from a helicopter's tail fin in mid-flight, antenna, tuning weight, gone, and heading straight for a spinning tail rotor. For certain Bell 505 helicopters, that's not a hypothetical scenario. The FAA says it's happened more than once.
Field Notes: The issue stems from multiple instances of the vertical stabilizer top end cap assembly cracking in flight, sometimes allowing the navigation/VOR/glide slope antenna and the tuning weight it holds to break off of the aircraft. Debris striking the tail rotor could easily lead to a loss of directional control. Investigators determined that the stabilizer top end cap assembly was not designed for repeated stress changes.
This new Airworthiness Directive (AD) supersedes a 2024 AD that only required recurring inspections and, if required, replacement of the vertical stabilizer top end cap. It also narrows the scope to certain serial numbers because an improved-design vertical stabilizer top end cap was installed at production. Bell has engineered a permanent fix: a redesigned one-piece top end cap built into new production, alongside a machined replacement part for aircraft already in the fleet. Installing the new cap provides a true terminating action, eliminating repetitive checks for good. Helicopters that rolled off the line with the new cap installed are exempt entirely; everyone else stays on the inspection clock until retrofitted.
Why It Matters: This is a case study of an AD progressing from a stopgap "keep inspecting" mandate to a permanent engineered fix. 150 U.S.-registered Bell 505s are affected, with the full retrofit running about $2,510 per aircraft. One wrinkle for anyone tracking the deadline: Transport Canada required the fix by July 2026, but the FAA AD resets that clock to its own effective date, giving U.S. operators until September 2027.
